I just measured mine, the filler neck is 15.5mm from upper to lower sealing surface, the radiator cap 16.7mm. The radiator cap's lower seal has a clear impression of the sealing surface, so I know it's making contact.

I know you have a new radiator cap, but could it be faulty? Do you still have the old cap?

Did you burp the system when you change the water pump? I would check for exhaust gas in the coolant too.

The system is very well bled, and I have two brand new rad caps. Next move will be a coolant exhaust gas test here...

It's the head, or head gasket... Popped off the cap when she was getting nice and hot, coolant was down well below the fill neck. Topped her off, sealed the rad cap back on and got a friend to rev the engine as I watched the outflow tube in the coolant overflow tank. When she's idling no bubbles, but when she's hot if you let it idle for ten seconds then rev it up to 3000rpm she burbs. And will do it time and time again.....

Bugger. Off with its head.

I'm doing my head right now. It's a lot easier than I thought it would be just remember to label and bag everything so you know where it goes.

Such is life, I just wanted to say thank-you to everyone who gave me in-put and advice on this thread and many others I have started. I had basically the same problem and my head was not cracked just a blown head gasket. It cost 120$ and a few days work if you take your time. I did the seals in my turbo at the same time. If your timing belt, water pump and radiator is old it would be a good time to tackle that as well but the rad doesn't have to come out just drain the coolant from the thermostat or your engine will fill with coolant.

When you say basically the same, what exactly did you have going on helibiran? I would love if it was just the gasket but I guess there isn't any way to tell until I start getting my hands dirty here. Once the head is pulled where would one bring it to get it checked? My understanding is some head cracks are so small they are hard to self diagnose?

My van was not blowing white smoke or losing coolant. It was pressurizing the coolant and was running ok it you only put the rad cap on to the first notch. I takes a few hours to get the head off. Take a look and see if your gasket is blown. Note there will probably be cracks around the fuel/ ignition port but that I'm told is normal.

If coolant pushing out the rad fill hole with cap off continualy and cold at an idle, its definetely head gasket or crack letting combustion pressure to pass to cooling system, Cold engine at idle and cap hole plugged you shouldnt have pressure pushing into overflow tank yet, when warm, system will expand 15% and find right rad level and not expand further.

Yeah, I've accepted that my head cracked, even if not majorly. Just figuring out my next step here now

Well, the deed is done and the head has been replaced, took her for a couple of test drives and the I've finally managed to stop the temperature needles dashboard dance that has given me far too much anxiety. Now time to start working on some of the more routine maintenance, oh man...

You put a new head or you get yours rebuild?
