Just an update: I've got request for quotation to several CNC shops. Prices will probably start coming in over next few days.
Regarding the material choice, the correct installation requires the use of a gasket (reuse the old one) so galvanic reaction is not an issue.
I have requested fabrication in mild steel.

Now that the dimensions have been posted... Has mine been ordered yet? I can make one now in about 1/2 an hour so it's probably faster than buying one.
I can have as many as needed water jet cut in about a day for future reference.
I won't do that cause I don't want to take away business from the OP, but in the future I can get stuff done super fast as long as I've got the dims. I'm hoping to have my dual din / single din blanking plate with gauge cluster ready for the mini meet at the Ikea this Saturday. This first one is a prototype, but I'm going to make a bunch and keep them in stock. (I'll post the real product in the right area on this forum) Next on my list is door arm rests (as mine are pooched!) so if yours are worn out and you want new ones I should have some available soon. I'm also going to make replacement holly sh#t handles (don't know their real name) as mine are currently dry and cracked.
I'll make up some EGR blanks as well, but not for a couple of months.

Second question, why in the FAQ section on EGR blanking does it only show the one plate being installed when there are 2 plates being made up?

One plate can be used in between the EGR and the inlet manifold, 2 are used to fully remove the egr valve en masse.

Cool, well I just made my first plate. One of the board members needed one asap so I did a thinner one (1mm). It's the one that was used in the FAQ and I'm hoping if he's keeping the EGR on there it should be adequate. I'm going to be making any future ones out of quarter plate, and if there's any interest I can make thinner ones (most likely .105" although I'm not sure if that's overkill for thickness). For the second diamond shaped plate, that mounts to aluminum right? If so I'll do it out of 6000 series aluminum.
I have not worked out the final price yet but if it's not at least better than what you can get on e-bay (with shipping) I won't be doing it. (I doubt this though they'll probably be very affordable)

I'm not so sure a 1mm plate will stand up to the exhaust temperature. The plate that I used (one of Mystery Machine's) was 3mm (1/16" or there abouts).

By the way: I believe the two little holes in the original blanking plates (and Mitsu gaskets) are there to compensate for positioning nipples.

Unfortunately all I had on the shelf today was 2mm (which was painted and I didn't have time to strip) or that 1mm plate. I did some reading and there are people out there who have blocked EGRs with tin can material so I'm assuming (big assumption) that it'll be alright. I gave the guy the plate for free as it wasn't my best work (and again, not sure it'll work out over the long run). That's why any I make in the future will be thicker. He just needed one right away because he was going on a long trip and as I'd claimed I could turn one out in about a half an hour I didn't want to disappoint.

I am sorry - but you lost me here (or did I not read every post on this thread - after all it's 5 pages now...)
Is Falco still going to manufacture/order blanking plates for people that want to leave the EGR valve in place but simply want to blank it off?
Or is RichD going to make a full kit with two plates out of heavier gauge steel to completely blank off / remove the EGR?
Or is Jensen going to make something similar as RichD?
Or are we all going to order the full kit from EnviroImports?
And if I committed to ordering one blanking plate from Falco and he is not going to have them made now due to RichD or somebody else making a heavier version, does that mean that I would have to contact either one who makes them now and order from them?
Sorry - I just got confused... if somebody could enlighten me....

Well, the story thus far: As there were not enough confirmations for Falco ~ Rich came up with a good idea so pretty much took the project over. Jensen has a few ideas, too and may even be doing something with Rich, not sure on that right now. Falco is standing by to see what happens. Falco isn't going to make plates if there are no orders for them ~ but might end up doing something with Rich & Jensen.... or not ~ we shall see depending if the beer money is worth Falco's friend's time and effort.
