I bypassed my entire system by using 11 volt glow plugs, a ford starter relay and a momentary switch on the dash to energize the relay. There doesn't have to be anti freeze in the oil from a blown head gasket or cracked head. The gasket can crack between the water jacket and cylinder. It's pretty simple. Put the pulleys on the marks, install the belt, tension it, turn it over twice by wrench and if the marks are in the same place you're good. If not, you scewed up. Repeat previous steps. If you run the engine without doing that, you'll hit the valves with pistons. "pissedand...

Are you on the grounding side of the dome light? If you are between the light and the door switch it will be hot - until the door is opened and the circuit is closed to ground thru the door switch. I just by passed the whole works with a momentary switch, solenoid, circuit breaker and 11 volt glow plugs.
I just glow it for about 10 seconds and it starts right up.
Aside from the glow plugs I think the total cost was about $35.

The ECU is in the pillar behind the drivers seat and the relays etc are on the firewall under the hatch behind the drivers seat.
They're awkward to get at without removing the seat and the air filter hose.

I think you just have a bad starter relay, that only fails when it's hot. The only way to test it is to check the terminals for power when it occurs. You're going to have to be a bit more specific on how your manual system is wired. Is it just bypassing the ignition switch? Or is it eliminating the glow plug controller and using the relays? I mounted mine on the front bush bar.
Removed the lights that I never used, drilled through the bar and used 1/2" ready rod double nutted and washers to anchor the rod.
